Forklift Maintenance Checklist to Maximize Uptime

TLDR

Use this checklist every shift: walk around, test safety devices, check forks and mast, verify tires and fluids, then sign the log. Tag out anything unsafe. Daily Operator Checklist

Before start

• Hour meter recorded
• No fluid puddles under the truck
• Capacity plate readable
• Seat belt works; seat and hood latches secure
• Overhead guard free of major damage

Tires and wheels

• No major chunking or exposed cord
• Lug nuts present; no loose wheels
• Cushion/pneumatic wear above safety line

Forks and mast

• Forks straight; heels not excessively thin
• Locks and carriage secure
• Chains lubricated, no severe rust or missing pins
• Mast raises/lowers/tilts smoothly without drift

Hydraulics and leaks

• No active leaks at cylinders or hoses
• Smooth lift under a light test load (if safe and authorized)

Controls and safety

• Horn works
• Lights and reverse alarm (if equipped) work
• Brakes hold on level floor; parking brake holds
• Steering responds without excessive play
• Deadman or operator presence system functions

Electric only

• Battery connector clean and fully seated
• Charge state adequate for the shift
• No heavy acid corrosion on lead-acid tops (report watering needs)

Propane / diesel only

• Tank/mount secure; no fuel smell
• Coolant and engine oil levels in range (if accessible per site rules)

End of check

• Defects written on the log
• Unsafe truck tagged out and supervisor notified

Weekly / Supervisor Add-Ons

Review open defects and close work orders. Confirm next PM date vs hour meter (how often to PM). Spot-check operator logs for pencil-whipping.

How to Roll This Out in One Week

Day 1: Print laminated copies for each truck. Day 2: Toolbox talk walking the checklist on a live unit. Day 3: Supervisors audit three random completed logs. Day 4: Open work orders for every defect found. Day 5: Schedule dealer PM for anything beyond operator skill.

Common Pencil-Whipping Fixes

Require hour meter and signature. Spot-check with a supervisor initial three times a week. Compare defect rates across shifts; a shift with zero defects forever is usually not inspecting.

When the Checklist Fails the Truck

Do not run it soft. Call service: GTA service and repair. Need a loaner: Mississauga rental.

Monthly and Quarterly Deep Checks

Monthly, measure fork heel wear with a gauge, check chain stretch against spec, test brake stopping distance under load, and inspect steer axle bearings for play. Quarterly, torque wheel nuts, load-test the hydraulics for drift, megger electric motors where applicable, and review hour-meter trends for abnormal consumption. Photograph wear points and attach the photos to the truck file. When a measurement hits the discard threshold, tag the truck out that day. Waiting one more shift is how cracks become failures.

Filing System That Survives an Audit

Keep one folder per truck serial, digital or paper, with daily check sheets, PM invoices, parts receipts, and operator assignments. Name files by date and hour reading so an inspector can trace any week in seconds. Retain records at least one year and keep training certificates three years. Review the folders monthly and chase missing sheets within 48 hours. A complete file turns a Ministry visit into a ten-minute conversation instead of an order.
